In the context of occupational safety and emergency management, the ability to track staff movements within large plants, power plants, or complex buildings in real time has become a key requirement. Knowing for certain how many people are present in a given area and whether all have been rescued in the event of an evacuation can make the difference between orderly emergency management and a chaotic situation.
Precisely to meet this need, ZAutomation has developed an in-depth project aimed at identifying UHF RFID hardware components to be installed at existing gates for the automatic monitoring of personnel crossings in case of emergency, with full integration into management systems already in use.
The Challenge: Tracking with Accuracy and Reliability
A solution is being sought that can overcome the limitations of traditional systems (such as contact badges or manual counting), which are often slow and unreliable in stressful situations. The requirements need to be clear and ambitious:
Hands-free two-way detection: Staff must not take any voluntary action (such as placing a badge) to be registered. The system must automatically recognize who enters and who exits.
- UHF Passive Transponders: Tags must be passive (battery-free) and compliant with EPC Gen2 / ISO 18000-6C standards, to ensure unlimited lifespan and low operating cost.
- Adaptability to different gates: The solution had to be flexible and installable on existing doors, gates or turnstiles, even on complex structures.
- Detailed tracking: Each transit must be accurately recorded (reader, antenna, transponder, date and time) for accurate reconstruction of events.
- Real-time person count: The system must provide the number of inputs and outputs at all times.
- Integration with third-party systems: Data must be exposed via standard APIs or protocols (such as MQTT) to interface with management systems already in use.
- High reliability: The system must also operate in offline mode and provide redundant architectures to ensure business continuity.
- Anti-tailgating: Management of multiple simultaneous passages, to prevent multiple people from passing through with a single identification device.
The Solution Proposed by ZAutomation
Our response to this challenge is based on the integration of cutting-edge UHF RFID technologies, designed to ensure high performance in complex operating environments.
- Solution Architecture (Readers, Antennas, Transponders)
At the heart of the system are state-of-the-art UHF RFID readers, capable of reading hundreds of tags per second. These are combined with antennas of different shapes and sizes, selected based on the type of gap (gate, door, turnstile) and the installation environment (indoor/outdoor, presence of metals, etc.). Passive UHF transponders, customizable in different forms (badges, cards, stickers, bracelets), are assigned to each staff member.
- Hands-Free Bidirectional Detection
Unlike HF/NFC systems that require “tap”, UHF technology allows for long-distance reading (up to 8-10 meters). Staff, wearing a UHF badge or collar, are automatically identified as they pass through the gap. By pairing multiple antennas and infrared sensors (or photocells) on the gap, the system precisely determines the direction of transit (entry or exit), all without the person having to slow down or make voluntary gestures. This mode is ideal in emergency situations, where evacuation speed is crucial and people may not have their hands free.
- Transit Tracking and Real-Time Counting
The management software records each transit event in unprecedented detail: for each step, the reader ID, the antenna involved, the unique transponder code, the date, time, and direction are stored. This allows us to reconstruct the “map” of the movements of each individual operator. At the same time, a calculation engine provides a real-time count of people present in each area, a key piece of data for safety and capacity management.
- Integration with Third-Party Systems (API, MQTT)
Aware that the solution must integrate into an existing IT ecosystem, we designed the system with an open architecture. Transit data and counts can be exposed through multiple standard protocols, including REST APIs and MQTT (the standard lightweight protocol for IoT). This allows for seamless, real-time synchronization with security management systems, building automation, or emergency management platforms already in use by the client, ensuring that data is available where and when it is needed.
